Venting time.
I was out of town last night and returned this morning to find the house about 40 degrees. After testing the thermostat, which could stand to be replaced anyway, I determined the problem was the furnace. It not being my furnace, we called an HVAC technician, who informed me that, based on the error code the problem is in the ignition control board. He couldn't be more specific, but let us know that they could not service the board anyway, and that the manufacturer will not either. He recommended replacement of the board, to the tune of $500 and labor. This whole furnace/ac unit is due to be replaced within several months anyway, so an expensive repair was not a comforting thought. We told him we'd have to think about it, after which i climbed the roof, opened the housing and after one glance at the board i saw two large resistors which had clearly overheated, having scorched the PCB beneath them and probably desoldered.
I can't be certain that they are the only components to have failed, but given that it would be an extremely cheap fix and I can do the work myself, I figured I would replace the resistors, being sure to leave the leads longer so there's more standoff from the board and see If the ignition works.
I climbed down to get a notepad so I could write down the resistor value(s), and any other details about the board that might come in handy and when I got inside I took a break, made some food and had a gnarly sciatica attack. There is no chance of making it back onto the roof right now as I can barely stand.
I should still be happy: one attack of sciatica in the service of finding out whether a $500+ replacement could be avoided with a several dollar repair, but It put me in a very bad mood.
Dang. Neither of those are trifles. You know the routine. You've been there before with the sciatica. Take it easy and I hope it clears up quickly for you. That's literally a pain in the Azz, cheek, leg, etc.

yeah; it's right at the base of my back, with those tickly phantom pains down the leg, but every time i stand it's a shooting pain that takes my leg out from under me.
I just want to get back up on the roof, check the resistance values and see if i can order the parts, but one of those pains on the ladder and i'm in a world of hurt.
Can you get someone to take a digital picture of it for you? You can look at the color code on the resistors and tell their values. Whether you see them first hand or a photo shouldn't matter should it?

I wonder what made them heat up ? and hope you leg feels better :)
well, there's almost no standoff and they are big resistors, so it was probably just heat buildup causing the solder points to fail over time. that's been a problem with a lot of PCB components, and i know of at least one furnace control board for which that is a notorious problem (though not this one). Resistors by nature generate heat, and eventually fail. Whether the resistor failed or the solder point won't be determined until I see the solder points and/or test them with the multimeter. I'm still only assuming, or hoping they are the only failed components on the board.
I don't need a schematic because everything on the board is clearly labled.
Rick: my buddy (and fellow PCB and solder fume addict) is supposed to be over tonight, so i'm hoping to get his help, but i'm still hoping the sciatic nerve will stop slapping me around before then anyway. I'm still kicking myself for not remembering the resistance code from my first trip up there.

Hate to be a wet blanket, but usually when the board gets smoked, the weak link goes, but that may not have been the original problem, just the result.

I managed to climb back up there and i didn't even fall once. the resistors are 1Kohm and look like 1watt. They are circled in red, and not that i looked at it again, the one in blue shows a bit of scorching as well:

i was feeling better so i braved the walk down to the nearest radio shack and low and behold; a decent selection. i should have visited that store in the past, as they actually have some of the transistor devices i need.
found a pack of 1watt 1kohm resistors and if my memory serves me right they look a bit small. i'll check when i have better lighting and if i need 2watt i'll return them and buy what i need online. so far i'm only out a buck fifty and the 2 watt ones online came in a 10pack for 2.25
Canid - Are you sure the resistors are bad? They may have gotten hot but are still reading the correct resistance. I would at least put an ohm meter on them when you pull them off the card. If they still read good then you know you have to look else where.
Hey Hunter - I'm no HVAC man but most appliances have a schematic tucked away some where on them. Dryers are usually under the control head and stoves are on the back. Do Air units have a schematic tucked away, too? I thought Canid might be able to pull it and figure out Who's on First.

if all the components are identifiable and you can get the board off to see the traces, then a single layer PCB is it's own schematic.
as for testing the resistors, i certainly will. to be honest, i'm willing to test every single component on the board before shelling out $500+ which i couldn't come up with right now if i had to. the way i see it there's nothing on that board worth more than $10, and nothing other than that microcontroller i couldn't probably source in small quantities.

The place is owned by my lady's mother and uncle. She is planning to replace the unit relatively soon, but can not do so yet. We're basically perfectly happy if we can come up with a stop-gap until then, and it would be insane to spend 500 and more to fix something that's so soon to be junked, even if we could do so.
hunter63

Most units have a schematic of the whole wiring diagram.
It may or may not have a diagram of the board it self.
Seems that in the old days most all the components are mounted and wired and it was possible to follow everything with a leap frog type of testing.
Boards are trickier as the components can't be disconnected for testing unless you unsolder them.
You could find a bad relay, resister, transformer or what ever and test across them for proper operation.
They have made it so that most all operations and sequences are controlled by this board, so a tech only has to replace the board and not really find what the root problem is.
I swear that engineers sit around and bet each other, "I can fit all that stuff in a 3"X2" square" and his buddy says, " Well, I can fit all that in a chip the size of a dime, can't fix it and it will cost $500 bucks, I win!"
By the way, boards are priced a 100% market as they figure the new guy is gonna smoke a few before he gets it right.
Discoloration around resisters is normal, because of the heat, not and indecator if it's cooked or not.
Good luck Canid, let us know.
Jut a thought, .........if you know who is gonna do the new unit install, might ask them to put a temportary board in till the new unit is ordered.
I used to carry used boards in my truck for this purpose, that I had salvaged from junked out units.

ok; update time.
I finally got the board pulled, desoldered one end of the resistors and tested them. they read right, so i haven't replaced them but after i resoldered them and plugged the board back in there is no longer an error code blinking. i'm starting to think the heat may have caused the solder point to fail.
in the course of disconnecting/reconnecting the device i reconnected all the snap on points, tested the wire to the sparker, and then turned it on. i'm getting gas, and i'm getting a spark, though it is weak. i'm still not getting ignition, but i may just need to tweak the sparker. the previous problem is gone, and now what remains is one i know i can deal with, even if i end up having to get a new sparker. cleaning it and making sure it's in the right position relative to the burner should probably do it.

I am not an electronics guy at all, however I am a 2 stroke engine guy. I have seen coils on saws that had a crack in the wire from heating up and cooling down over years of use. The coil would work when cold and then as it heated up the gap in the broken wire would expand and the coil would quit working. This may be what is going on with the resistors.

same reason the main relays in my lady's accord where recalled. solder, even when it doesn't get hot enough to fail still suffers thermal expansion/contraction.
i'm a bit annoyed at the design of that board though, as there are three 2-3 watt resistors that where obviously generating more heat than they could dissapate.
when i pulled the board and saw the traced, they ones leading to the resistor mount points where even discolored, meaning they had overheated as well. the board substrate immediately below them was discolored even worse than on the top of the board. that's just poor engineering.
i just cleaned the ignitor with 2000 grit and carb cleaner, and i'm getting ready to hook it back up. fingers crossed for a strong spark and a lit burner.

what is the gap between the electrode and ground?
canid
01-02-2011, 09:12 PM
there is more than a little bit of play, but the gap is around 1/8".
if i bump it while putting it back in it will open up to half an inch or so. at around 1/8" the spark looks a bit weak (though i'm viewing it in daylight), but i still keep expecting i should be getting ignition every once in a while.
it's also still a fair bit out of the way of the burner. it seems that it should be just at the edge of the burner flow, and far enough forward for the gas stream to have spread out a bit so it's in position to ignite the gas, but not be fouled. does that sound about right?
randyt
01-02-2011, 09:18 PM
a 1/8th inch seems shy. most of the units I work on a 1/4 inch is the norm. I agree even with a weak spark it should light now and then. you mentioned that the electrode has play. could there be a crack in the porcelain.

or the alternative pattern preferred by many these days:
1.) Identify the part likely not doing what it's supposed to,
2.) replace it if it can be removed with 8 screws or less, or whatever it is attached to, at a cost of $200-300/hr,
3.) tell the owner it's working great and leave,
4.) wait for next service call and repeat as necessary.
i'm still trying to figure out how the ignitor got moved out of position because the furnace was lighting every time (or nearly so) before i went out of town, the EconoAir guy was the only person up there, and he didn't happen to mention "oh, and while i was up there i jiggled the sparker around until i broke it a bit, you might want a new one"
i think what i'm getting at is that that guy is going right up on the list of people who's job i want. :D
Planned obsolescence is certainly part of the overall plan. We used to repair everything then someone realized that an employee with a truck filled with tools has a pretty expensive loaded labor rate. It's far cheaper to change stuff out than to sit idle and repair it. You simply can't charge enough to compensate and if you do no one will want your services.
Next time you see the Econo Air guy tell him you're not sure what he did up there but that thing has been running better than ever. You won't even have to replace it now that it's running so well. That should keep him up nights guessing.

people keep suggesting the trouble with the yard guys is the language barrier but i think that's an excuse. with limited english, they have no trouble understanding 'don't mow those" and 'vegetable garden' but it doesn't stop them from mowing down my peas/beans and leaving the weeds, then next week leaving a a bigger patch of weeds, and next week, ad infinitum.
the fact is that they do this for a living, or part of their living and if you can't tell sow thistle and wild lettuce from vegetables planted in the only tilled spots on the property then perhaps yard work isn't your calling, in any language.
Maybe if you give Peggy a call she can talk you through fixing that air unit.

My car, a relay went bad in the BCM, which would have cost me about a grand to have fixed. I actually broke the casing on the relay trying to desolder it, saw that it was dirty, so cleaned it, and it works great.
Total estimated cost: at least $1250
Total cost for me doing it: 5 bucks (plus I got a tool out of it)

But I could get a commision on any new equiptment I sold....(A$$ wholes)....I'm gone.
Then they started getting calls from the 4or 5 little old ladies that I kept their units running "under warrenty" at least that is what I told them, when it was no charge.
Sometimes it's just not being afraid to try something. I figure it's already broke so I can't break it much more. I had a touch panel go out on the dishwasher. I knew the service call alone would around $100 so I dug out some schematics, checked some online appliance boards and changed it out myself for about $125. It was actually a piece of cake except for the lock that even the repairmen were complaining about.
